Wind Tunnel Efficiency: A More Affordable Approach to Aerodynamic Testing
CSEF · 2026 Applied Mechanics (Junior Division)
Overview
A larger-scale wind tunnel can be used to test a variety of prototypes, from model cars to aircraft. The high cost of professional wind tunnels makes aerodynamic testing inaccessible to small businesses and independent designers, increasing the risk of inefficient or unsafe designs. This project aims to improve accessibility by designing a low-cost wind tunnel using inexpensive materials without reducing performance. The inspiration came from the collapse of the Tacoma Narrows Bridge, which failed due to inadequate aerodynamic testing. The bridge deck failure cost millions of dollars and cut off a major water crossing for millions of people. My goal for this project is to keep the wind tunnel performance similar to a standard tunnel but lower the cost to less than 500 USD. I started my project by researching various types of wind tunnels. Based on my research, I decided to prototype an open-circuit and blow-down wind tunnel because it is easier to observe air patterns. I used foam core for walls and made a smoke machine out of plastic bins. I used a liquid fog machine and dry ice to observe wind patterns. I tested the wind tunnels by comparing the way the fog flows through the tunnels. Results showed that the open- circuit design provided the best airflow visualization while maintaining low cost. A larger tunnel measuring 9 feet by 30 inches by 30 inches was constructed based on this prototype. The final design cost $481.67., demonstrating that large-scale aerodynamic testing can be made affordable.
